Most people who wear clear aligners never see where they come from. A box arrives, or you pick up a set from your dentist, and that's the whole relationship with the object you're wearing 20+ hours a day. We think that's worth changing, so we opened up our Sydney manufacturing facility and filmed the whole thing, start to finish.
Here's what actually happens before a tray reaches you.
It starts with a plan, not a machine
Nothing gets made until a specialist orthodontist has designed your treatment plan, tooth by tooth, stage by stage, and your general dentist has reviewed and approved it. That part happens before manufacturing, not at the facility, and it's the part that actually determines your result. The facility's job is to build exactly what's been planned and approved, accurately and consistently, for every stage of your treatment.
From approved plan to finished tray
Once a plan is approved, here's roughly what happens on the floor:
- Your plan becomes a 3D model. Every stage of movement your teeth will go through gets its own physical model.
- Material is pressed over each model. We use Zendura FLX, more on that below.
- Each tray is laser marked, so it's identifiable and traceable back to your specific stage and plan.
- Every tray is precision cut by machine. Not by hand. A fraction of a millimetre is the difference between a tray that fits properly and one that doesn't, and that's not something we're willing to leave to hand-cutting.
- Trays are washed to remove any residue from forming and cutting.
- Each one is checked before it moves on.
- Trays are packed and sent to your general dentist, ready for your next appointment.
The material nobody asks about
Most people choosing clear aligners never think about what the plastic actually is. We think they should.
We use Zendura FLX, a three layer material rather than the single layer plastic used in a lot of cheaper aligners. According to the manufacturer's published data, it generates around 40% less initial force than earlier generation materials, which is part of why the first day or two in a new tray tends to feel more comfortable. It also holds more of that force through the full wear period, so it's still doing its job on day ten, not just day one, and it's more elastic, which matters for cases that need attachments.
It costs more than single-layer alternatives. We think that's worth it for something you're wearing most of your day.
Why we don't cut anything by hand
Every tray that comes out of our facility is cut by machine. It's a small detail, but it's the kind of thing that actually matters: consistency at that scale is hard to guarantee by hand, and precision at the trim line is what makes a tray sit properly against your gumline instead of digging in.
Why we're showing you this at all
A lot of clear aligner brands treat manufacturing as invisible, something that happens somewhere, made by someone, with no real way for you to know what you're wearing or how much clinical thought went into it. Our model is built the other way around: a specialist designs your plan, your general dentist reviews and administers your treatment, and the facility exists to execute that plan precisely. Opening up that last part felt like the obvious next step.
